Drive-Through Racking for High-Throughput Cross-Dock Ops

We fabricate Drive-Through racking for Singapore cross-dock and high-throughput warehouses that need true first-in-first-out flow without the reversing dance of Drive-In systems. Forklifts load pallets from one end, and pick from the other — straight through, no backing out of deep lanes. It's faster than Drive-In when you have the throughput to justify it, less dense than Selective, and only works when your SKU mix, aisle discipline, and building layout actually suit the configuration. We've installed it for 3PL operators running tight turnaround windows, FMCG distributors moving high-velocity SKUs, and cold chain facilities where dwell time is measured in hours, not weeks.

What Drive-Through Racking Actually Is (and When It Makes Sense)

Drive-Through is a variant of Drive-In racking. Instead of a single entry/exit point per lane, each lane is open at both ends. A forklift drives in from the inbound side, deposits a pallet on the rail, exits forward, and the next forklift — working the outbound side — drives in from the opposite end to retrieve it.

The structural frame is nearly identical to Drive-In: upright columns at the perimeter, horizontal guide rails supporting pallets in depth, no beams across the lane. The critical difference is circulation. Drive-In forces last-in-first-out because there's only one way in. Drive-Through enforces FIFO if you have disciplined inbound and outbound aisles on opposite sides of the block.

We size Drive-Through lanes the same way we size Drive-In — pallet depth, guide rail pitch, forklift mast clearance, and upright spacing — but the layout planning is stricter. You need two dedicated aisles flanking the block, one for loading, one for picking, and the building footprint has to support that flow without creating bottlenecks. If your warehouse is narrow, or if inbound and outbound happen at random times with the same fleet, Drive-Through often creates more problems than it solves.

Why Cross-Dock Operators Ask Us for Drive-Through

Cross-dock operations live on speed. Goods arrive, get sorted or consolidated, and leave — often within the same shift. Storage is incidental; flow is the work. In that environment, every second a forklift spends reversing out of a lane is a second it's not moving the next pallet.

We've designed Drive-Through layouts for clients running:

  • Retail FMCG distribution: High SKU turnover, tight delivery windows, pallets staged by route or store cluster.
  • Cold chain cross-dock: Frozen or chilled goods moving from import container to delivery truck in under 24 hours — dwell time is expensive, and FIFO is non-negotiable.
  • Parcel and courier hubs: Palletised parcels sorted by zone, loaded in sequence for the next leg.
  • Manufacturing JIT staging: Components arriving in the morning, kitted and dispatched to production lines by the afternoon.

In every case, the client already has predictable, directional flow — inbound from one side, outbound from the other — and enough volume to keep lanes cycling. If flow is erratic, or if the same forklift handles both inbound and outbound, the two-aisle requirement becomes a liability, and we'll usually recommend Selective or a hybrid layout instead.

How We Design Drive-Through Layouts (and What Kills Them)

The structural design is straightforward. We calculate the pallet load case — typically 800 kg to 1,200 kg per pallet for FMCG, sometimes more for beverage or building materials — and size the guide rails, uprights, and base plates accordingly. Guide rails are spaced to the actual pallet footprint (1,200 mm × 1,000 mm Euro, 1,100 mm × 1,100 mm standard, or custom for odd sizes). Upright frames are pitched to give the forklift at least 200 mm clearance on all sides, more if the operators are working fast or the floor slab has any camber.

The layout is where most Drive-Through projects succeed or fail. We need:

  • Two parallel aisles flanking the block — one inbound, one outbound. Aisle width depends on the forklift: 3.0 m to 3.6 m for counterbalance, 2.4 m to 2.8 m for reach trucks if the turning radius allows.
  • Lane depth matched to throughput rhythm. Too deep (8+ pallets), and you risk a pallet sitting at the back of the lane while the front stays empty. Too shallow (2-3 pallets), and you lose the density advantage. We typically design 4 to 6 pallets deep for cross-dock, which gives you buffer without creating dead zones.
  • SKU discipline. Each lane is dedicated to one SKU or one batch. If you're mixing SKUs in a lane, FIFO falls apart. If your SKU count is high and batch sizes are small, Selective is usually the better call.
  • Forklift fleet separation. Ideally, you run one set of forklifts on the inbound aisle and another on the outbound. If the same machine is darting between both sides, you lose the time-saving benefit.

We've turned down Drive-Through quotes when the building is the wrong shape — a long, narrow shed with loading on one end only — or when the client's SKU mix is too fragmented. There's no point designing a system that looks good on paper but creates chaos on the floor.

Structural Considerations: Uprights, Bracing, and Slab Load

Because Drive-Through lanes are accessed from both ends, there's no rear wall to provide lateral bracing. We brace the upright frames horizontally at the top with cross-beams or tie-rods running perpendicular to the lane, and sometimes add diagonal bracing on the perimeter if the block is wide or the building is in an industrial estate with heavy forklift traffic.

Base plates are sized to distribute the load across the slab. We always ask for the slab capacity in kN/m² before we quote. Industrial slabs in Singapore are typically 150 mm to 200 mm thick, reinforced to 25 kN/m² or better, but older warehouses — especially converted units — can be as low as 15 kN/m². If the slab is marginal, we'll either reduce the lane depth, add load-spreading plates, or recommend a different system altogether.

We cold-roll form the upright profiles and guide rails in-house, and PSB-test every batch. Mill certificates are available on request. For the Super Heavy-Duty tier — pallets over 1,500 kg — we import heavier-section profiles and weld the frames to spec.

When We Recommend Drive-In or Selective Instead

Drive-Through is a specialist tool. It works brilliantly when the conditions are right, and poorly when they're not. We recommend Drive-In when:

  • You only have access from one side (e.g. loading bays on one wall, the other three sides are boundaries or office space).
  • FIFO isn't critical — you're storing homogeneous batches or date-insensitive stock.
  • You want maximum density and you're willing to trade speed for cube utilisation.

We recommend Selective when:

  • SKU count is high and batch sizes are small (more than a dozen SKUs in a 200 m² footprint).
  • You need every pallet accessible at all times — no waiting for a lane to empty.
  • Throughput is moderate and you value flexibility over density.

We've also designed hybrid layouts — Selective on the perimeter for fast-movers and small batches, Drive-Through in the centre for high-volume, predictable SKUs. That gives you the best of both if the footprint supports it.

What the Installation Looks Like (and How Long It Takes)

A typical Drive-Through installation for a 300 m² cross-dock block — say, 12 lanes, 5 pallets deep, 3 levels high — takes us 3 to 5 days on site, assuming the floor is level and clear. We start with a slab inspection: camber, levelness (we're looking for ±5 mm over 3 m), cracks, and load-bearing capacity. If the slab is out of spec, we flag it before we unload the first frame.

We set the perimeter uprights first, check for plumb and square, then install the guide rails level by level. Horizontal bracing goes in as we go — we don't leave sections unbraced overnight if there's forklift traffic in adjacent aisles. Once the structure is up, we walk the client through the lane numbering, load limits (posted on each upright), and forklift clearance zones.

We coordinate the work around the client's operating hours. If you're running a live cross-dock, we'll stage the install in phases — build one block, hand it over, move to the next — so you're never fully offline.

Common Mistakes We're Asked to Fix

We're often called in to troubleshoot Drive-Through systems that aren't working. The recurring issues:

  • Lane depth too deep for actual throughput. The first pallet sits for days while the last three are empty. We shorten the lanes or convert the rear section to dead storage.
  • No aisle discipline. Operators are loading and picking from the same side, defeating the FIFO logic. This is a training issue, not a racking issue, but we can redesign the layout to make the correct flow more obvious (painted floor markings, one-way signage, physical barriers).
  • Underspecified guide rails. Rails bending under load because the installer assumed 800 kg pallets and the client is running 1,200 kg. We re-spec the rails and replace them section by section.
  • Slab overload. Too many pallets, too small a footprint, and the slab is cracking at the base plates. We add load spreaders or reduce the lane height.

These are avoidable if the survey and load calculation are done properly at the start.

Frequently Asked Questions

What's the difference between Drive-Through and Drive-In racking?

Drive-In has one entry/exit per lane, so forklifts reverse out after depositing a pallet — it's last-in-first-out. Drive-Through is open at both ends: forklifts load from one side and pick from the other, giving you true FIFO. We install Drive-Through when the warehouse layout supports two parallel aisles and the client has predictable, directional flow. If you only have access from one side, Drive-In is the only option.

How many pallets deep should a Drive-Through lane be?

We typically design 4 to 6 pallets deep for cross-dock operations. Deeper than that, and you risk pallets sitting idle at the back while the front of the lane stays empty. Shallower, and you lose the density advantage. The right depth depends on your throughput rhythm — how quickly pallets cycle through — and your SKU batch sizes. We calculate this during the site survey, based on your actual volumes and forklift schedule.

Can Drive-Through racking work in a narrow warehouse?

Not usually. Drive-Through needs two dedicated aisles — one for loading, one for picking — flanking the racking block. If your warehouse is narrow or L-shaped, or if loading bays are only on one wall, you don't have the footprint to support the flow. In those cases, we'll recommend Drive-In for density or Selective for accessibility, depending on your SKU mix and how often you need to rotate stock.

Do you need special forklifts for Drive-Through racking?

No, but your existing forklift fleet needs to fit the lane width and turning radius. We design the lanes around your actual forklifts — counterbalance, reach truck, whatever you're running — with at least 200 mm clearance on each side. If you're planning to upgrade your forklifts later, tell us during the quoting stage so we can future-proof the layout. We've had to rebuild lanes because a client switched from reach trucks to counterbalance and the new machines didn't fit.

How do you make sure Drive-Through racking is safe for high-speed operations?

We oversize the forklift clearance (at least 200 mm per side, more if operators are working fast), install upright protectors at every corner, paint high-visibility lane markings, and post load limits on every frame. The guide rails are PSB-tested to the actual pallet weight, and we check the slab capacity before we start so the floor can handle the distributed load. Safety is built into the layout — we design the aisles wide enough that a forklift can stop or manoeuvre without clipping the frame, even under time pressure.
