Refurbishing 15-Year-Old Selective Racks: Our Pre-Work Inspection

When a client asks us to refurbish their 15-year-old selective racking system, we don't automatically say yes. We've learned from two decades of fixing other people's mistakes that agreeing to work on aged racking without a proper inspection is asking for trouble. Here's exactly what we check before we'll put our name on a refurbishment job.

Why We Don't Take Refurbishment Jobs at Face Value

Most selective racking systems installed 15 years ago were sized for the loads and operations of 2009, not 2024. We've seen too many cases where the original system was marginal when new, or where operational changes have pushed loads well beyond the original design. Before we agree to refurbish anything, we need to know what we're actually working with.

The other reality is that some racking simply isn't worth refurbishing. If the uprights are bent, the slab has settled, or the beams are severely deflected, you're better off with a fresh selective system designed for your current needs. We'd rather tell you this upfront than take your money for a refurbishment that won't last.

Upright Frame Inspection: The Foundation of Everything

We start with the uprights because they're the backbone of any selective system. Using a laser level, we check for vertical alignment — any upright more than 10mm out of plumb per metre of height is flagged for replacement. We also inspect for impact damage, particularly around the base connections where forklifts tend to clip the frames.

Corrosion is another concern in Singapore's humid environment, especially in food storage or chemical warehouses. Surface rust we can handle, but any corrosion that's eaten into the steel thickness means the upright needs replacing. We've seen too many "cosmetic" rust issues that turned out to compromise the structural integrity.

The base connections get particular attention. We check bolt torque, look for elongated holes, and verify that the concrete anchors haven't loosened over time. A wobbly upright isn't just a safety issue — it indicates load path problems that will affect the entire bay.

Beam Assessment: Where Most Problems Show Up

Horizontal beams take the most punishment in selective racking, and they're usually where we find the worst issues. We measure deflection under load using a straight edge and check it against the original design limits. Any beam showing permanent deflection beyond L/300 (span divided by 300) gets flagged for replacement.

Beam end connections are critical inspection points. We look for cracked welds, elongated holes in the end plates, and wear on the safety clips. These connections see constant stress from loading and unloading, and 15 years of use often reveals inadequate original welding or underrated end plates.

We also verify the actual beam capacity against current pallet loads. This is where many refurbishment jobs turn into partial rebuilds — the client's SKU mix has shifted toward heavier products, but nobody updated the racking to match. We won't refurbish beams that are already overloaded.

Slab Condition and Load Path Verification

The concrete slab condition often determines whether refurbishment is viable. We check for settlement, cracking around anchor points, and spalling where heavy loads have concentrated stress. A slab that's moved or degraded over 15 years won't reliably support refurbished racking.

We also verify the load path from beam to upright to slab to ground. Changes in warehouse layout, added mezzanines, or modified forklift traffic patterns can create load concentrations that weren't in the original design. If the slab capacity is marginal, refurbishment might not be the right approach.

Operational Changes That Affect Refurbishment Decisions

Most warehouses don't operate the same way they did 15 years ago. We evaluate current forklift fleet, pallet sizes, SKU mix, and throughput rates against what the system was originally designed for. A system that worked fine for light consumer goods might be completely inappropriate for automotive parts or building materials.

We also consider planned operational changes. If the client is moving to heavier products, adding automation, or changing their forklift fleet, it often makes more sense to design fresh selective racking than to refurbish a system that won't meet future needs.

What We Do When Systems Can't Be Refurbished

When inspection reveals that refurbishment isn't viable, we're upfront about it. We provide a detailed report explaining why the existing system isn't suitable and what a replacement selective system would look like. We've found that clients appreciate honest assessment over expensive refurbishment work that won't solve their underlying problems.

In some cases, we can salvage usable components for incorporation into a new system, which reduces the overall project cost while ensuring everything meets current load and safety requirements.
