Clear Height: The Warehouse Number That Decides How Many Racking Levels You Get
The first question a warehouse tenant asks is how much floor area a unit has. The second is how many pallets it will hold. The number that actually decides the second answer is one almost nobody measures before signing: the usable clear height.
It is not the height of the roof, and it is not the figure in the letting particulars. It is the distance from the finished floor to the lowest thing above the racking footprint — and it is normally set by something that is not the roof at all.
What is really overhead
Stand under where a run of racking will go and look up. The lowest obstruction is usually one of these:
- The underside of a structural beam or purlin, which is often well below the ridge.
- Sprinkler heads, and the clearance the sprinkler design requires above stored goods.
- High-bay lighting, hung on drops that were positioned for an empty shed.
- Cable trays, ducting and pipework, none of which appear on a floor plan.
- Downstand beams over what will become an aisle — easy to miss, because they are only a problem where a truck has to pass.
- The roller shutter head, which decides what can come in regardless of what the roof allows.
These vary across a single unit. A measurement taken once at the door is not a measurement of the building; it is a measurement of the door.
The stack-up, from the floor upwards
Levels are not divided out of the clear height. They are added up from the floor, and the total either fits under the lowest obstruction or it does not:
- Ground level: the loaded pallet sitting on the floor, plus the pallet itself.
- The first beam, at a pitch set by the tallest pallet that has to go beneath it.
- Each subsequent level: beam depth, plus loaded pallet height, plus the lift clearance the truck needs to place and withdraw.
- The top level, plus its load.
- The clearance required above the top of stored goods — which on a sprinklered unit comes from the sprinkler design rather than from a rule of thumb, and is a submission matter as much as a layout one. We have covered that separately in sprinkler clearance and racking approval.
The critical property of that sum: it is not continuous. You cannot have three and a half levels. Being 150mm short at the top does not cost you 150mm of storage — it costs you an entire level, across every bay in the building.
Which is why pallet height discipline is worth money
Beam pitch is set by the tallest pallet that will ever go on that level. If ninety per cent of your stock is 1.2m tall and the remaining ten per cent is 1.8m, and the layout has to accommodate both anywhere, every level in the warehouse is pitched for 1.8m and you pay for the difference in lost levels.
The fix is not taller racking. It is deciding, before the layout is drawn, which runs take tall stock and which do not — the same discipline discussed in mixing pallet sizes in a selective configuration. On a low-clear-height unit this single decision is often worth more positions than any other change available.
The truck is a ceiling too
Even if the building allows another level, your existing fleet may not reach it. Two numbers matter, and both are on the truck's data plate rather than in anyone's memory: the maximum lift height, and the collapsed mast height. The second one catches people out — a mast that fits under a low roof at rest may not be the mast that reaches the top beam, and a truck that cannot pass under a duct on the way to the aisle is not usable there at all.
Work this out before the racking is ordered, not after. Changing the layout is a drawing; changing the fleet is a capital decision.
Where the letting particulars and the building disagree
Marketing material tends to quote the most flattering height in the building, measured at the apex or at the tallest bay. That figure is not wrong, it is simply not the number that governs a racking layout. Three specific mismatches come up repeatedly:
- Apex versus eaves. On a pitched roof the usable height under the low side can be substantially less than the headline figure, and racking runs are usually planned across the building rather than along the ridge.
- Height before services. A unit measured before fit-out will lose height to lighting, sprinklers and any ducting added since, none of which appear on the plan you were sent.
- Height in one bay. Older industrial buildings are rarely uniform. A single downstand beam, a change in roof line at an extension, or a first-floor overhang above part of the ground floor can take a whole level off a portion of the layout while leaving the rest unaffected.
The practical response is not to distrust the agent. It is to take five measurements instead of one, note where each was taken, and treat the lowest as the design figure until somebody proves otherwise.
Upper-floor and ramp-up units change the question
On a ground-floor unit, height is usually the binding constraint. On an upper floor or in a ramp-up building it very often is not — the floor is. Loading capacity limits what the slab will carry per square metre, and that can cap the top level long before the ceiling does. It is entirely possible to be looking at a unit with generous clear height where the answer is still fewer levels, because weight rather than space has become the limit. Establish that first, then measure.
What to do when the clear height is genuinely low
A low unit is not automatically a bad unit. It is a unit that should be filled a different way:
- More, shorter levels for hand-picked stock. If the goods are handled by people rather than by forklift, boltless shelving puts far more levels into the same height than pallet racking can — the trade-off is set out in boltless shelving versus pallet racking.
- Use the height as floor rather than as storage. Where the height cannot take another pallet level, a mezzanine can turn it into usable area for picking, packing or office space instead.
- Buy footprint instead of height. Narrower aisles convert the same floor area into more bays, which is a different lever entirely and one worth pricing against the alternative.
Before you sign the lease
- Measure clear height in several places, including where the aisles will run, not only at the entrance.
- Identify what the lowest obstruction actually is, and whether it can be moved. Lighting and cable trays sometimes can. Structure cannot.
- Measure the roller shutter head separately.
- Confirm whether the unit is sprinklered, because that decides how much of the top of the building you can use.
- Check the floor — its loading capacity and its flatness. Both constrain the layout independently of height, and on a ramp-up or upper-floor unit the loading question comes first (ramp-up units and floor loading), while flatness is what decides whether a narrow-aisle solution is even available (floor flatness and VNA).
- Get the pallet count worked out from the real numbers before committing, rather than from area alone — see how many pallet positions a warehouse will actually hold.
The honest summary
Two units with identical floor areas and a metre of difference in usable clear height are not comparable buildings, and the difference will not show up in the rent per square foot. It shows up as a whole level across every bay — the largest single swing in capacity available to anyone comparing units, and the one decided before the lease is signed rather than after.
