Racking in a Food Warehouse: What Changes When the Auditor Is Coming
A food warehouse asks racking to do two things at once. The first is the ordinary one: carry the load, stay standing, take the knocks a forklift gives it. The second is the one that catches people — stay cleanable and inspectable for the whole life of the premises, in a building that gets washed down, runs cold, and has an auditor walking through it.
The structural half is the same as any other warehouse. The hygiene half changes four or five specification decisions, all of them made at the point of ordering, and all of them expensive to change once the runs are up and full.
Here is what actually differs, and why.
The starting point: food comes off the floor
Singapore Food Agency licensing conditions for food storage premises require food to be kept off the floor — on a pallet, a shelf or a rack — and first-in-first-out rotation to be practised. Those two requirements sound administrative. They are the reason your racking specification is different, because both of them are delivered by the racking or not at all.
The conditions that apply to your particular licence are published by SFA and are worth reading in full rather than taking second-hand, including from us. What follows is the engineering that has to sit underneath them.
Finish: why galvanised, and where it matters most
Most general warehouse racking in Singapore is powder coated. It looks good, it is durable in a dry building, and it is what you will be quoted by default.
Powder coat is a film sitting on top of the steel, and its weak points are the places the steel was worked — cut edges, punched slots, bolt holes, weld points. In a building that gets washed down, water finds those points repeatedly. Once moisture is under the coating, corrosion spreads laterally beneath a surface that still looks intact from a metre away. You find it at the point where a beam end connector is already compromised.
Galvanising behaves differently because it is not a film — the zinc layer is bonded into the surface of the steel and it protects cut edges rather than stopping at them. In an ambient food warehouse that is washed periodically, that is a sensible margin. In a chiller or a freezer, where surfaces carry condensation as a permanent condition rather than an occasional one, it stops being a margin and starts being the specification. Decking: the easiest decision to get wrong
Chipboard decking is common, cheap, and completely unsuitable here. It absorbs water, swells, delaminates at the edges, cannot be cleaned, and presents a soft absorbent material at exactly the height an auditor is looking. It is a perfectly reasonable product in a dry general warehouse. It has no place in a food one.
That leaves steel panel and wire mesh, and they trade off against each other. Steel panel gives a continuous surface that wipes down and stops small items falling through, but it holds water on top of it unless it is detailed to drain, and it blocks sprinkler flow between levels. Wire mesh drains, lets water and sprinkler discharge through, and is easy to see through when inspecting — but small debris falls to the level below, which is its own hygiene problem if what is below is open product. The bit nobody looks at: where the rack meets the floor
This is the part of a food warehouse audit that surprises operators, and it is decided by installation detail rather than by the racking catalogue.
An upright sits on a base plate, bolted through into the slab. That plate creates a small ledge, and the joint between plate and floor creates a line. In a dry warehouse both are invisible. In a washed-down one they collect water and residue, and they are exactly the kind of harbourage a pest inspection is looking for. Anchoring detail matters more here than elsewhere, and it is worth reading anchoring pallet racking to the floor with cleaning in mind and not only load.
The same logic applies to the space around the runs. A rack pushed hard against a wall leaves a gap of a few centimetres that nobody can clean, nobody can see into, and nothing can be inspected in. That gap is worse than either alternative. Either close it properly so there is no void, or leave a genuine clear gap that a person and a mop can get into. The width that works depends on your building and your cleaning method — the decision to make deliberately is that there will be no in-between.
The same is true under the bottom beam level. If the lowest pallets sit on the floor, the floor under them never gets cleaned. Raising the first beam level so the bottom pallet position is off the slab costs you a little height and buys you a floor that can actually be washed.
FIFO decides your configuration, not your procedure
This is the single most expensive mistake available in a food warehouse, and it is made at layout stage.
Drive-in racking is loaded and unloaded from the same face. That means the last pallet in is the first one out — last-in-first-out, structurally, as a property of the geometry. No procedure, no WMS rule and no diligent storeman changes that. If your product and your licence require first-in-first-out, drive-in is working against you every single day, and the way it shows up is stock quietly ageing at the back of a lane.
Density is genuinely attractive and drive-in delivers it, which is why it keeps getting proposed — the honest limits of that density are in why drive-in density is overstated. Where FIFO is required, the options that can actually deliver it are selective racking, drive-through, and pallet flow, which is purpose-built for exactly this and covered in pallet flow racks. Selective is the least dense and the most forgiving; it is very often the right answer in a food warehouse for reasons that have nothing to do with storage efficiency.
What goes above what
Gravity is a contamination route and it works whether or not anybody wrote a procedure about it. Anything that can drip, leak, thaw or shed should not be stored above anything that is ready to eat. Cleaning chemicals should not be in the same run as food at all — they belong separated, and where any of it is flammable there are further constraints, covered in storing dangerous goods and flammables on warehouse racking.
The practical way to make this stick is to build it into the layout and the location labelling rather than into a rule people are supposed to remember. If the lowest levels of a designated run are the only ready-to-eat locations in the system, the pick list enforces it for you.
Labels, and the ones that survive a wash
Traceability depends on every location having an identity that does not change and does not fall off. Adhesive labels applied to a powder-coated upright in a warm dry warehouse behave one way. The same labels in a chilled room, or on a run that gets hosed, curl at the corners within months and are gone within a year.
It is a small line item and it is worth specifying properly — magnetic or mechanically fixed location labels, rated for the temperature they will live at. The cost of getting it wrong is not the labels; it is a stocktake against a location scheme that half exists.
The paperwork an auditor asks for
Three documents, and they are the same three a competent installer hands over at the end of any job: a layout drawing showing the runs and aisles as actually built, load notices stating the safe working loads that apply to that configuration, and a record of who inspects the racking and how often.
Load notices in particular get treated as a formality until someone asks what the beam level in front of them is rated for. What they should say and where they go is in racking load notices and SWL signage, and the wider set worth keeping is in what racking records to keep.
If you took over the premises with the racking already in it, you may have none of this — which is a common situation rather than a hopeless one. A good deal can be established from the installation itself by measuring and identifying what is there, and that process is described in inheriting existing racking in a new warehouse.
One more thing: your pallets
Racking gets specified carefully and then loaded with whatever pallets arrive. In a food warehouse the pallet is both a hygiene item and a safety item, and damaged ones are one of the more common causes of a load failing in a rack — a broken bottom board bridging two beams is a hazard regardless of how good the steel is. It is worth having a rule about what gets rejected at goods-in, and damaged pallets and racking safety sets out what to look for.
The short version
Food off the floor and FIFO rotation are licensing requirements delivered by the racking, not by procedure. That pushes four decisions: galvanised rather than powder coat, and non-negotiably so in a chiller or freezer; steel panel or wire mesh decking, never chipboard; base and clearance detail that leaves the floor and the wall gap genuinely cleanable rather than nearly cleanable; and a configuration that can physically deliver FIFO, which rules out drive-in however good the density looks. Then keep the layout drawing, the load notices and the inspection record, because those are what gets asked for.
